IN THE AFTERNOON OF SATURDAY AUGUST 8, 2009 THE TIRE WARNING LIGHT IN MY 2004 EXPEDITION CAME ON. LATER I INSPECTED THE VEHICLE AND NOTICED A TEAR IN THE FRONT PASSENGER SIDE TIRE. THE TEAR WAS ABOUT 1/2" TO 3/4" LONG AT ABOUT WHERE THE STEEL BELT MEETS THE TIRE WALL. MONDAY AUGUST 10, 2009 AS I WAS TRAVEL SOUTH BOUND ON I 15 ABOUT 3 MILES SOUTH OF TEMESCAL CANYON EXIT. Electrical fire today. Vehicle was parked outside garage. A clicking noise was heard and noticed the mirror was trying to move/click and car was filled with smoke. Mirror switches didn't work when tried. Knocked mirror off and fire stopped. Wiring Harness around the emergency brake area melted. Fire melted a hole in the dash corner by windshield. Vehicle was last driven about 25 hrs. earlier with no issues. Approx. 128K miles. Glad it wasn't in garage and the clicking was heard or garage/house would have burned. We haven't done anything to it yet.

AFTER OWNING THE VEHICLE FOR ABOUT 3 MONTHS THE BATTERY WENT DEAD, I PUT A NEW BATTERY IN IT AND IT WORKED FINE FOR ABOUT 2 WEEKS THEN IT WAS DEAD AGAIN. I HOOKED IT TO A DIAGNOSTIC MACHINE AND NO CODES. I THEN REPLACED THE ALTERNATOR AND NOW THERE IS A CODE BUT SINCE THE 1ST INCIDENT I HAD TO DISCONNECT THE BATTERY EVERY TIME I TURN THE ENGINE OFF OR AFTER 4 TO 8 HOURS THE BATTERY IS DEAD AGAIN. The contact owns a 2004 Ford Expedition. The contact stated that while her daughter was driving at an undisclosed speed, the vehicle was jerking. The contact stated that one spark plug exploded and then another spark plug exploded and went through the cylinder head. The contact called the local dealer but the vehicle was not diagnosed or repaired. The vehicle was taken to an independent mechanic where the spark plug was replaced. The manufacturer was notified and referred the contact to the NHTSA for assistance. The failure mileage was approximately 87,000.

Unknown, transmition left me stranded on busy highway. Managed to get it moved off the road before being hit. After getting it home and not driving for a period of time it can be started and moved with no issue. Drive to town no problem parked it to take care of some business and when I went to leave I couldn't back out of the parking place. Got it home and let it sit again. Needed to move it out of the way all was good started it and moved it across the yard and backed it in no problem. Had K&O auto look at it and was told it needs a transmission. I see allot of complaints about this issue from others without Ford being held responsible to correct the problem. Nice vehical said I can't afford to get it fixed, now driving a 500.00 used vehicle to get around, it is an eye sore but gets me around ok. Would rather enjoy the expidition if Ford would fix the issue that 1000's have had.

I NOTICED EXCESSIVE STEERING WHEEL VIBRATION BETWEEN SPEEDS OF 70 M PH-75 MPH. I BOUGHT THIS 2004 EXPEDITION BRAND NEW ON 1/13/05 AND NOTICED THE PROBLEM THE VERY NEXT DAY. I TOOK IT BACK TO DEALER AND I WAS TOLD THAT THE CAUSE HAD TO DO WITH TOO MUCH AIR PRESSURE IN THE TIRES. THEY WENT AHEAD AND SET THE TIRE PRESSURE TO 35PSI. A WEEK LATER, THE PROBLEM CAME BACK AND ONCE MORE I TOOK IT BACK TO THE DEALER AND THEY SAID THAT IT STILL HAD TOO MUCH AIR PRESSURE IN THE TIRES AND THAT THE WHEELS NEEDED TO BE BALANCED. THEY SET THE TIRE PRESSURE ONCE MORE AND BALANCED THE WHEELS AND THEY SAID THAT THEY COULDN'T DUPLICATE THE PROBLEM AND THAT EVERYTHING WAS FINE. I STILL HAVE THIS PROBLEM AND IT'S VERY ANNOYING DRIVING WITH THE STEERING WHEEL SHAKING. I CONTACTED A DIFFERENT DEALER AND I WAS TOLD THAT THE PROBLEM IS BECAUSE THESE VEHICLES HAVE A RACK AND PINION AND THAT IT'S NORMAL TO FEEL A VIBRATION ON THE WHEEL. IT'S ALL ONE HYDRAULIC SYSTEM AND IF A LEAK OCCURS, THERE IS NO SECONDARY SYSTEM; ONLY THE EMERGENCY BRAKE IS AVAILABLE TO STOP THE VEHICLE. AND NOW, IN NEW CARS, THE EMERGENCY BRAKE HAS SWITCHED TO ELECTRIC. PREVIOUSLY YOU COULD GRADUALLY APPLY THE MANUAL EMERGENCY BRAKE TO SLOW DOWN AFTER A HYDRAULIC FAILURE, BUT NO MORE. I HAVE NOW HAD 2 RUST INDUCED BRAKE LINE FAILURES IN MY 2004 FORD EXPEDITION, AND THANKFULLY, A WORKING EMERGENCY BRAKE WAS ABLE TO STOP THE VEHICLE BEFORE A MAJOR ACCIDENT OCCURRED. NEW CARS NO LONGER HAVE THIS SAME LUXURY OF AN EMERGENCY BRAKE. THEY HAVE ONLY THE ELECTRIC PARKING BRAKE - NO GRADUATED CONTROLS, NO MANUAL INTERVENTION. AND THE NEW AUTO BRAKING SYSTEMS ARE GREAT TO PREVENT REAR END COLLISIONS, BUT ONLY WHEN THE HYDRAULIC PRESSURE IS WORKING. YOU NEED TO CONSIDER BRINGING BACK THE DUAL HYDRAULIC SYSTEM AND THE MANUAL (GRADUALLY) EMERGENCY BRAKE.

TWO DEALERS (DOWNTOWN FORD, 1-866-899-7296) AND (FUTURE FORD OF SACRAMENTO, 916-547-2285) WERE UNABLE TO REPLICATE AND DIAGNOSE THE FAILURE. THE VEHICLE WAS NOT INCLUDED IN NHTSA ACTION NUMBER: DP5005 (ENGINE AND ENGINE COOLING). THERE WERE NINE TSBS FOR ENGINE AND ENGINE COOLING, TWO TSBS FOR THE FUEL SYSTEM, AND THIRTEEN TSBS FOR THE ELECTRICAL SYSTEM. NEITHER DEALER PROVIDED DIAGNOSTIC TESTING. WE HAVE ALMOST GOTTEN INTO A COUPLE OF ACCIDENTS BECAUSE OF THIS ISSUE! WHEN DRIVING HOME FROM SEATTLE WA. TO WALLA WALLA WA. AT A SPEED OF 70 MPH THE VEHICLE DIED AND I HAD TO GET OFF THE ROAD, IT THEN RESTARTED AND DID IT TO ME 3 MORE TIMES. WHEN I TOOK IT TO THE SHOP THE MECHANIC STATED THAT IT WAS IN THE FUSE BOX. HE HAD JUST DID A REPLACEMENT ON THE SAME TYPE VEHICLE THAT HAD CAUGHT FIRE. SEPTEMBER 24, 2004, I WAS DRIVING MY 2004 FORD EXPEDITION [XXX] IN HENDERSON, KENTUCKY. I PURCHASED THE VEHICLE IN JULY FROM D-PATRICK FORD IN EVANSVILLE, INDIANA. I WAS HEADING EAST TO PICK UP MY SON AT APPROXIMATELY 2 PM. ON HIGHWAY 60. THANKFULLY, I WAS IN SLOW TRAFFIC AND HAD STOPPED DUE TO A TURNING VEHICLE IN FRONT OF ME, AND WAS PROCEEDING TO GO AROUND THIS VEHICLE WHEN THE INCIDENT OCCURRED. SUDDENLY MY STEERING WHEEL WAS JOLTED AND IT FELT AS THOUGH MY PASSENGER SIDE FRONT WHEEL HAD FALLEN OUT BENEATH ME, AND I WAS BROUGHT TO A HALT. MY TRUCK HAS STARTED MAKING A VERY LOUD NOISE COMING FROM THE FRONT UNDER SIDE OF THE VEHICLE. UPON FURTHER INVESTIGATION WE HAVE DISCOVERED THAT THERE WAS EXCESSIVE RUST AND CORROSION ON THE FRAME. THIS HAS CAUSED PARTS OF THE ENGINE TO SHIFT AND RUB/ COLLIDE WITH OTHER PARTS AND CAUSE THE NOISES. OUR MECHANIC AND MY HUSBAND BOTH FEEL THAT THE RUST AND CORROSION HAVE MADE THE VEHICLE UNSAFE TO DRIVE. THERE IS NO WAY TO TELL WHEN ANY PART OF THE ENGINE/VEHICLE COULD BREAK FREE, POSSIBLY CAUSING MORE DAMAGE AND OR AN ACCIDENT WHILE DRIVING. OUR VEHICLE IS VERY WELL MAINTAINED AND THE AMOUNT OF RUST AND CORROSION IS EXCESSIVE FOR THE YEAR AND MILEAGE ON THE VEHICLE. THE LACK OF ABILITY TO TELL WHEN OR WHERE THE FRAMEWORK MAY GIVE OUT MAKES IT UNSAFE IN OUR OPINION TO DRIVE. ESPECIALLY WITH CHILDREN IN THE VEHICLE MOST OF THE TIME. THE CORROSION IS ALSO SO EXCESSIVE WE BELIEVE IT IS NOT REPAIRABLE BY ANY BODY SHOP. MY FRUSTRATION WITH THIS IS THAT WE HAD NOT PLANNED ON GETTING A NEW VEHICLE AND WERE PLANNING ON DRIVING IT FOR QUITE AWHILE LONGER. OTHER THEN THE RUST AND CORROSION THE VEHICLE IS IN FAIRLY GOOD CONDITION.. I BELIEVE THAT THE RUST AND CORROSION SOUNDS VERY SIMILAR TO THAT DESCRIBED ON THE WINDSTARS AND SHOULD BE INVESTIGATED ALONG WITH THE WINDSTARS PROBLEMS. FINALLY THERE IS ALSO EXCESSIVE BUBBLING OF THE PAINT IN VARIOUS LOCATIONS OF THE VEHICLE.

THE VEHICLE WAS INVOLVED IN A MAJOR FRONT-END ACCIDENT WHICH THE DRIVER SUFFERED A SIGNIFICANT INJURY AND WAS EJECTED FROM THE VEHICLE. THE AIRBAGS FAILED TO DEPLOY, AND THE SEATBELT LATCH NEGLECTED TO KEEP THE DRIVER FROM BEING EJECTED FROM THE VEHICLE. I AM THE 2ND OWNER OF THIS VEHICLE. HAD PROBLEM W/ DRIVERS SEAT & MIRROR FUSE BLOWING OUT SINCE I PURCHASED TRUCK IN AUGUST 2011. SOME TIME IN 2012 I STARTED HAVING ADDITIONAL PROBLEMS W/ MY TRUCK LIKE RADIO &/OR HEATING/AIR NOT COMING ON WHEN STARTED. CHECK ENGINE LIGHT GOING ON & OFF & BACK WINDSHIELD WIPER STOPPED WORKING. THEN IT WAS THE VEHICLE WAS DYING QUICKLY BY LEAVING THE RADIO ON FOR 10 MIN AFTER VEHICLE WAS TURNED OFF. WE REPLACED THE BATTERY & TERMINALS THAT CONNECT AT THE POSITIVE & NEGATIVE. WE HAD PLENTY OF OTHER ISSUES LIKE THE ENTIRE BRAKE LINES NEEDING REPLACING DUE TO RUSTING. THERE IS NOW RUSTING ON OTHER PARTS OF THE TRUCK. BLEW FUSE TO AIR CONDITIONER 2X. FROM RESEARCH IT SEEMS TO BE EITHER A FUEL PUMP RELAY THAT IS APPARENTLY SODDER INTO THE FUSE BOX & ALMOST IMPOSSIBLE TO REPLACE W/ REPLACING THE WHOLE BOX OR IT IS THE FUSE BOX ITSELF. I AM ALSO SEEING CLAIMS OF WATER LEAKING DOWN WINDSHIELD & GETTING INTO FUSE BOX. ALL I KNOW IS FORD SHOULD ACKNOWLEDGE & RECALL BEFORE SOMEONE GETS KILLED! WHILE DRIVING ON A 3 LANE HIGHWAY WHERE THE SPEED LIMIT IS 65, I BEGAN MY TRANSITION TO THE RIGHT LANE TO EXIT. WE WERE TRAVELING APPROXIMATELY 60MPH. WHILE SLOWLY BRAKING TO A STOP BEHIND TRAFFIC STOPPED FOR A RED LIGHT, THE ENGINE SUDDENLY ACCELERATED WITH MY RIGHT FOOT STILL ON THE BRAKE PEDAL. I PRESSED HARDER ON THE BRAKE AND WHEN I REALIZED THE ENGINE WAS STILL REVVING (AT OVER 3,000 RPM), I PUT THE TRANSMISSION INTO NEUTRAL AND NOTICED THE ENGINE SPEED ERRATICALLY BOUNCING UP AND DOWN IN ROUGHLY THE 2500 TO 3500 RPM RANGE. I STILL HAD MY RIGHT FOOT FIRMLY PRESSED ON THE BRAKE PEDAL. I FINALLY SHUT THE IGNITION OFF AND PUT THE TRANSMISSION INTO PARK. I WAITED A A FEW SECONDS AND RESTARTED THE ENGINE. THIS ENTIRE TIME I NEVER LIFTED MY RIGHT FOOT OFF THE BRAKE PEDAL. THE ENGINE STARTED AND IDLED AT A NORMAL 600 RPM OR SO. I CAREFULLY PUT IT INTO DRIVE SO I COULD GET OUT OF TRAFFIC. The contact was unable to drive above 15 MPH because the vehicle became difficult to control. The contact stated that the check engine warning light was illuminated. WHEN THE BATTERY CABLE WAS DISCONNECTED THE FAILURES STOPPED. THE FAILURES OCCURRED UNDER RAINY CONDITIONS ON SEVERAL SEPARATE OCCASIONS. THE VEHICLE WAS TAKEN TO AN AUTHORIZED DEALER FOR INSPECTION. THE TECHNICIAN STATED THE FAILURE WAS CONTRIBUTED TO WATER LEAKING INTO THE SMART JUNCTION BOX APART OF THE ELECTRICAL SYSTEM. THE CONTACT SCHEDULED AN APPOINTMENT FOR DIAGNOSTIC TESTING. MY 2004 FORD EXPEDITION HAS HAD A PROBLEM SINCE WE BOUGHT IT FROM THE DEALER. THE ADVANCETRAC WILL ENGAGE ON DRY SURFACES AND SMOOTH ROADS. IT WILL HAPPEN ANYTIME OF YEAR WHEN THE ROAD IS DRY AND SHOULD HAVE NO REASON FOR TURNING ON. I ALMOST CRASHED OCTOBER 31 2007, THE ABS TURNED ON AND I COULD NOT STEER, I SLOWLY CAME TO A STOP IN ON THE WRONG SIDE OF THE ROAD. EXPEDITION PURCHASED 3/04 PROBLEMS: DOOR RATTLES, BRAKE FAILURE NO FORD PRODUCT TO DATE HAS REQUIRED AS MANY SERVICE CALLS AS THIS 2004 EXPEDITION. THE DOOR RATTLES HAVE NEVER BEEN TOTALLY FIXED AFTER7 ATTEMPTS. I BELIEVE THAT THERE IS A DESIGN FLAW IN THE ADVANCE TRAC SYSTEM THAT HAS CAUSED A BRAKE FAILURE ON TWO OCCASIONS. I DO NOT INTENT TO WAIT AROUND FOR A THIRD TIME. LAST SUMMER, I WAS TRAVELING AT APPROXIMATELY 50 M.P.H. WHEN APPROACHING A LIGHT IN HEAVY TRAFFIC. THE BRAKES FAILED. THE PEDAL PULSATED AS IF I WAS ON ICE, BUT THE PAVEMENT WAS PERFECTLY DRY. I AVOIDED A MASSIVE REAR END COLLISION BY TAKING EVASIVE ACTION, AND DRIVING OVER A BERM. THE BRAKES ACTED AS IF THEY HAD ABOUT 10 % OF THEIR STOPPING POWER. WHEN I CALLED THE SERVICE DEPARTMENT AT PAOLI FORD, THEY SUGGESTED I RESTART THE VEHICLE AND TURN OFF THE ADVANCED TRAC BUTTON. THIS DID RESTORE THE BRAKES. I DROPPED THE TRUCK OFF AND THEY REPLACED SOME YAW SENSOR PARTS UNDER WARRANTY, AND DECLARED IT SAFE TO DRIVE. THIS SAME BRAKE FAILURE HAS NOW HAPPENED AGAIN! THE MESSAGE CENTER INDICATED 2 ADVTRAC FAULTS, BUT THE SERVICE DEPARTMENT SAYS THAT THE FAULT CODES SCROLLED OFF THE SYSTEM BY THE TIME THEY WERE ABLE TO TEST IT. THEY SUGGESTED THAT I DRIVE IT UNTIL THE BRAKES FAIL AGAIN. I WILL NOT SUBJECT MY FAMILY TO THE DANGER OF THIS SITUATION AGAIN! I DO NOT INTENT TO WAIT AROUND FOR THE NEXT TIME THE BRAKES FAIL. FORD HAS DESIGNED THEIR TRACTION CONTROL SYSTEM TO REMOVE BRAKING POWER WHEN THERE IS A POTENTIAL ROLLOVER. HOWEVER, WHEN THERE IS A PROBLEM WITH THE YAW SENSOR, IT CAN REMOVE THE BRAKING POWER WHILE TRAVELING STRAIGHT ON A DRY ROAD. ON SUNDAY, 3/14/2004, I WAS DRIVING MY 2004 FORD EXPEDITION ON DRY PAVEMENT WHEN THE VEHICLE BEGAN TO SHAKE WITH ACCELERATION (15-20 MPH). I CHECKED TO BE SURE THERE WERE NO FLAT TIRES AND PROCEEDED. ONCE THE VEHICLE WAS UP TO 45-50 MPH I ATTEMPTED TO BRAKE AND THE VEHICLE'S BRAKES DID NOT PROPERLY RESPOND. THE BRAKE PEDAL BEGAN TO VIBRATE AND SHAKE BUT THE VEHICLE DID NOT SLOW DOWN. I APPLIED THE BRAKES HARDER AND THE VEHICLE CAME TO A SLOW STOP. ONCE THE VEHICLE STOPPED A WARNING BUZZER SOUNDED AND THE VEHICLES MESSAGE CENTER STATED "CHECK ADVTRAC". THE ADVTRAC FEATURE DISABLED AND I WAS ABLE TO DRIVE THE VEHICLE HOME SAFELY. THE NEXT DAY, (TODAY 3/15/04), I DROVE THE VEHICLE TO THE FORD DEALERSHIP WITHOUT EVENT. THE DEALERSHIP HAD NO IDEA WHAT THE PROBLEM WAS BUT STATED THEY WOULD CONTACT FORD AND LET ME KNOW. THIS EVENT TOOK PLACE ON A CLEAR PAVED DRY FLAT ROAD. FORTUNATELY, THERE WERE NO OTHER CARS IN MY PATH OF TRAVEL. HAD THERE BEEN, A COLLISION WOULD HAVE OCCURRED DUE TO THE FAILURE OF THE BRAKING SYSTEM. THE VEHICLE HAS 2014 MILES AND THE VIN IS [XXX].
